This case study examines the application of Six Sigma methodologies in the casting industry to address common challenges such as high defect rates, inconsistent product quality, and operational inefficiencies. The study highlights the use of a structured and data-driven approach to identify process bottlenecks, eliminate sources of variation, and implement sustainable improvements. By employing the Define-Measure-Analyze-Improve-Control framework, critical parameters such as defect reduction, dimensional accuracy, and material utilization were targeted for optimization. The implementation involved thorough data analysis, identification of root causes, and the execution of specific actions, including process standardization, enhanced quality checks, and workforce training. The results demonstrated substantial improvements in production efficiency, quality consistency, and cost-effectiveness, leading to greater customer satisfaction and operational reliability. This case study underscores the potential of Six Sigma to transform traditional manufacturing processes in the casting sector and provides a practical model for organizations seeking to enhance their operational performance through continuous improvement.
